JSW Steel Limited collaborates with ABB to achieve digitalization goals

India’s JSW Steel Ltd. has enhanced production at its Dolvi Works plant with the introduction of automation and digital solutions. By embracing new technologies, the steelmaker is leveraging innovation and driving cultural transformation as it embarks on a digital journey to enhance every aspect of its business.

With a reputation for innovation, JSW Steel Ltd’s (JSW Steel) ambitious digital pipeline consists of more than 200 projects. One of its first plants to pilot critical digital projects is named Dolvi Works located in Maharashtra state on the West coast of India.

“Steelmakers that embrace digital technology can change the world through energy savings, reducing emissions and by optimizing their production practices,” said Tarun Mathur, Global Portfolio and Sales Manager Digital, Metals Industry, Process Industries, ABB.

“ABB works with customers to build common digital ambitions, co-creating solutions, and most importantly, executing them in a practical and effective manner that is encompassed by cyber security.”

Customer:

JSW Steel Ltd. in Maharashtra, India

Customer requirements:  Reduce manual coordination of ladles and enable real-time visibility to track them at all processing stations of the melt shop.
Scope:  ABB provided the digital solution ABB Ability™ Smart Melt Shop which connects all steel melt shop processes and moving equipment to synchronize operations and improve production efficiencies.
Application:  Steel melt shop
Customer benefits:
Minimized temperature superheat deviation and thermal losses resulting in higher caster speeds by around four percent, improved productivity, energy efficiency and steel quality.
Commissioning:  2021
JSW Steel’s unique steel products, including hot rolled, cold rolled, bare and pre-painted galvanized and galvalume®, TMT rebars, wire rods and special steel, can be found across a vast range of industries such as automotive, projects and construction and machinery. They play a key role in India's modern infrastructure.

ABB and JSW have a long-standing business relationship. By integrating the digital solution ABB Ability™ Smart Melt Shop into the Dolvi Works plant, JSW has improved productivity and energy efficiency for its the steel melt shop while increasing the company’s EBITDA profit by around USD two million per annum through four percent higher casting speeds, time savings of one working day per month and additional output equating to 24,000 tonnes a year.

“The mutual trust and persistence resulted in the use of the ABB AbilityTM Smart Melt Shop solution at the JSW Steel Dolvi Works plant”, said Abhijit Kumar, Assistant General Manager, Digital Center of Excellence, JSW Steel Ltd, Dolvi Works. “Since the solution was implemented, the plant has delivered higher annual profit and increase in steel produced every month.”

JSW Steel acquired the Dolvi Works plant in 2010. As of now, it has almost tripled its previous production – from 3.3 million tons to 10 million tons of steel per annum.

Connecting and tracking all moving objects

“The recent collaboration with ABB on technology to optimize the performance of the melt shop is an industry first, and has provided outstanding results,” said Ashish Chandra, Plant Head – Dolvi, Salav and Anjar Works, JSW Steel Ltd. “The melt shop includes a lot of material movement and on time delivery of ladles full of molten metal at the right temperature is key for the efficiency of any steel melt shop. That is why we wanted to reduce manual coordination of the ladles and enable real-time visibility to track them at all processing stations of the melt shop.”

Automatic tracking and scheduling increases personnel safety as they are removed from the production area during crane and ladle movements.

ABB began its work by digitally connecting all moving objects in the melt shop, be it ladles, cranes or transfer cars using sensors such as laser positioning, radar positioning and even image processing.

Once the systems were operational and data flows were mapped it was possible to integrate information from the various systems to visualize ladles and heat movements in real time. This allowed ABB and JSW Steel to develop software enabling, for example, automatic and optimal scheduling of cranes which reduce delays and waiting times.

“The ladle tracking system provides valuable support to people on the ground, working in the plant, to effectively monitor and track all steel ladles,” said Sanjay Gurme, Vice President, Steel & Mills, SIP and Cokemaking, JSW Steel Ltd, Dolvi Works.

JSW Steel and ABB are also collaborating to use video analytics to control the size and quality of pellets.

“At ABB, we believe that all aspects of operations can be improved with advanced industrial software solutions, and with our digital consultancy, domain expertise and cyber secure digital solutions, we hope to achieve great things together with JSW Steel,” said, Tarun Mathur.

A complete range of products, services and end-to-end solutions that improve productivity, quality, safety and cost-efficiency in iron, steel, aluminium and other metals production processes are available through ABB. Across the whole metals value chain, ABB demonstrates a commitment to optimize operations with high performance products, automation, electrification and digital solutions.
